The final dry film reflects wet gap, formulation rheology, coating method, line speed, drying shrinkage and residual moisture. If viscosity drifts during a run, the same nominal equipment setting may not deliver the same dry film.

In-Process Measurement Strategy
Teams can combine coating-weight checks, non-contact thickness measurement, web inspection and periodic cut-piece weight. Sampling should cover the width and length of the roll to detect edge-to-center or start-to-end trends.
Connecting Thickness to Dose
A validation study establishes whether mass per area and thickness correlate with assay for the specific formula. The strongest controls begin with homogeneous mixing and stable casting, then verify finished-unit uniformity using an appropriate analytical method.
Scale-Up and Trending
Control charts can reveal gradual drift before product leaves specification. Investigation should distinguish measurement variation from true process change and should consider material lot, environment and equipment condition.
Is thickness alone enough to release a batch?
Usually not. Finished specifications may also require assay and unit uniformity, plus physical and microbiological tests appropriate to the product.
Why can edges differ from the center?
Flow behavior, drying airflow and coating geometry can create cross-web variation, which is why sampling should cover multiple positions.
Does higher thickness always allow more active?
It can increase total mass, but mouthfeel, drying, handling, disintegration and package size may limit the practical range.
